A properly rated arc flash suit sits in the locker with the manufacturer’s label still stapled to the sleeve. The technician it was bought for is out at the switchboard in oversized coveralls, cuffs rolled up over the hands. Anyone who has spent time in industrial facilities has seen this scene.

On paper the compliance box is ticked, but the person the suit was supposed to protect is doing live work in a hoodie.

The rating on the label is almost never the issue. The specifications are correct and the paperwork has been signed off. What goes wrong is more mundane: the suit is uncomfortable enough to abandon two hours into a shift, or it doesn’t fit properly, or the appearance is so different from everyday workwear that the technician quietly leaves it in the locker.

Customisation gets treated as a cosmetic add-on, which is why most operations underspend on it. In practice it closes more of the compliance gap than most of the technical upgrades that get bigger budget attention.

Getting the fit right

Standard PPE sizing was built around a body type that stopped being universal a long time ago. Real workforces don’t fit into five men’s sizes. Heights vary, builds vary, and more women are entering the electrical trades every year and need kit cut for them rather than adapted from a men’s pattern. When the range doesn’t stretch to accommodate them, the outliers wear something too big, which snags on equipment and traps heat against the body, or too small, which limits movement and can, in a worst case, conduct arc energy directly to the skin. Either way the garment stops performing at its rating before it ever gets used in anger.

We can adjust for this without going as far as bespoke tailoring per person. Extended size ranges, women’s-fit cuts, longer and shorter versions of core garments — enough that a 1.60 m technician isn’t drowning in fabric and a 1.95 m technician isn’t showing wrist every time they reach for a switch.

The safety argument is straightforward. A garment that fits performs closer to its rating and doesn’t get quietly abandoned three hours into a shift. A garment that fits protects the operator better.

Branding that makes PPE part of the uniform

Workers develop a relationship with what they wear every day. Generic PPE feels like a costume brought out for specific dangerous jobs and taken off again. When the kit carries the company logo and matches what everyone else on site is wearing, it stops feeling like a costume and becomes part of what people wear as themselves.

The practical effect is compliance without constant enforcement. Supervisors aren’t arguing every morning about whether the arc-rated jacket goes on, because it isn’t visibly separate from the rest of the uniform. New hires get issued a set of kit on day one that already looks like it belongs to the company they’ve joined.

Team and role markers, without turning garments into ID cards

Individual name tags on arc-rated clothing usually cause more problems than they solve. They don’t hold up well through industrial laundering. Removing them cleanly when a garment reaches the end of its life is fiddly, and they can raise privacy issues that most operations would rather avoid. We generally recommend against them.

Non-specific markers work better. Coloured piping to distinguish maintenance from commissioning teams, a patch showing the site or contractor group, a discreet ownership code on facilities with mixed employer presence — all of these make a visiting safety officer’s job considerably easier without turning any jacket into a personnel file.

For most clients the right answer is nothing beyond the company logo. Others benefit from a light coding system that pays off on multi-employer sites where safety walkdowns need to move quickly.

Specification matched to your actual hazard

Most catalogues push a small number of category ratings because it simplifies the sales conversation. Category 2, Category 4, done. The problem is that your workforce doesn’t have one hazard level. A technician racking a low-voltage MCC has a different exposure than the engineer commissioning an 11 kV panel, and both are different again from the electrician doing thermographic inspections on live boards.

Getting everyone a Category 4 PPE sounds cautious, but the kit is expensive, unwieldy, and hot enough that workers on lower-hazard tasks find ways to leave it in the locker. Levelling down to Category 2 saves budget at the cost of leaving your highest-exposure workers under-protected. When the inspector asks how you decided, neither position holds up.

Who left the company and hasn’t returned their kit. Which garments have been through the laundry enough times to be approaching the end of their rated life.

A team of ten fits on a spreadsheet. Once you are above thirty or forty people the spreadsheet becomes a source of errors rather than a tool for managing them. And when something slips — a suit still in use six months past its retirement date because nobody flagged it — the compliance failure lands on the person who owns the programme.
